High Barrier Film: Film Failure or Seal Leak?

High Barrier Film is often blamed when a pouch loses aroma, gains moisture or shows oxidation. Yet a small channel at the seal, a puncture near a fold or a leaking zipper can admit more gas or vapor than transmission through the intact laminate panel.

Metallized Film Supplier can help only when the failure location is defined. Cailong’s VPET-GZ range supplies an ultra-high-barrier metallized PET option for sensitive products, but its flat-film data cannot diagnose a seal created later on the customer’s packaging line.

Start with a Failure Map

Collect failed packs and mark the date, line, jaw, lane, roll, operator and package position. Note whether the change appears near a seal, fold, zipper, valve or puncture. A pattern concentrated in one area is more useful than an average complaint rate.

Compare failed packs with retained controls from the same material lot. If possible, keep filled and empty samples. The empty pouch helps isolate package construction, while the filled pouch includes product contamination, internal pressure and product-package interaction.

Check Seal Integrity before Increasing Barrier

Review sealing temperature, pressure, dwell time, jaw alignment and line speed. Inspect the full perimeter, including gusset intersections and zipper flanges. Powder, oil, crumbs or wrinkles can create channels that are difficult to see under ordinary lighting.

Run the agreed leak, burst or seal-strength methods on representative pouches. Record where the seal opens and how it fails. A stronger barrier grade will not correct inadequate hot tack, contamination or a cold spot in the sealing jaw.

Then Evaluate the Laminate Panel

If the seals remain intact, measure OTR and WVTR on the converted laminate using stated temperature, humidity and units. Compare incoming film, cured laminate and material taken from representative pouch areas. This sequence shows whether barrier changed during lamination, flexing or pouch making.

Inspect metallized areas for scratches, pinholes, hard folds and metal transfer. Stress near gussets and tear notches can be more severe than in the center panel. Use transmitted light or microscopy as supporting evidence, but confirm the commercial impact with barrier or package tests.

Do Not Ignore Closures and Accessories

Zippers, valves, spouts and tear features add interfaces and geometry. A valve may be essential for coffee degassing but also needs its own leak and bond validation. A zipper can change stiffness and sealing pressure near the pouch top. Test the final configuration rather than a plain laboratory bag.

Headspace management also matters. Residual oxygen after filling can cause oxidation even when the package has a strong barrier. Verify gas flushing, fill temperature and closure timing before assigning the result to permeation.

Use a Controlled A/B Trial

Compare the current structure and VPET-GZ candidate on the same line with the same adhesive, sealant, pouch geometry and settings. Change one major variable at a time. Measure package leakage and panel barrier separately, then run the required filled-pack storage and distribution tests.

Send Cailong the current laminate, barrier target, test conditions, sealing record, failure map and retained samples. The evidence should show whether the next action is a different VMPET grade, a conversion adjustment, a sealant change or a closure redesign. This prevents a costly film change when the real entry path is elsewhere.
